Updating PS3 FAT nand Hard Drive?

I have a PS3 Fat nand 80 gb unit that I initially jail broke with CFW REBUG 4.82.2 REX. PS3 has been recently updated to REBUG 4.84.1 REXD-REX – Cobra 8.01 – Toolbox 2.03.01.

I'd like to put in a 500 GB Hard drive, format FAT32 and re-instlal CFW. Will install ask for initial CFW version or can I just go ahead and install most current REBUG available?

Also, I'd like to transfer game date from old drive to new drive. Have PS1, PS2 & PS3 game data. Which game data folders would I need to backup?

PS3 will format entire HDD to it's own file systems, everything which You will do before, will be pointless (so no, PS3 will not format it using FAT32 fs because only dev_hdd1 and some VFLASH "sub-partitions" using FAT family). You probably mislead this with external HDD. Internal HDD have different rules. ;)

If You are interesting only in backuping games just make backup of "dev_hdd0/game/",
"dev_hdd0/games/","dev_hdd0/<platform>ISO/" and "dev_hdd0/home/<user number>/exdata/".
 
Understood on the HDD format & game backups. PS3 using it's own file system. As far as reinstalling the CFW back into the new drive, will system ask me for initial CFW that was used to jailbreak or can I go ahead and install newest REBUG CFW.

Yes go ahead and install the latest 4.84.2

As its a NAND you will not be asked to re install CFW, as its all stored on flash. Of course you can update if you want at any time before or after.

If you want you can transfer your save data too,
Also i recommend activating "Fake Save Data Owner" from the DEX menu.
It will let you use save data from your other PS3 units.
Some data will stay since the OS is stored on the NAND,
But i always reinstall the firmware on my launch model unit just incase.
